GE Appliances is extensively integrating artificial intelligence (AI) into its operations to significantly improve both the quality and efficiency of its manufacturing processes. At the facility located in LaFayette, Georgia, and the associated Roper Corp. plant in northwest Georgia, advanced technologies are employed, including autonomous vehicles for delivering components and robotics for assembling items like glass cooktops onto metal frames.

Throughout the plant floor, AI-powered cameras and sensors are deployed to detect mistakes in real time. Tony Gabbert, the plant’s director of manufacturing operations, noted that these systems are ubiquitous. If a camera detects an irregularity—for example, an incorrectly installed gasket on an oven—the system immediately halts the relevant section of the production line and plays loud music to alert workers. According to Gabbert, this system ensures that “the quicker we know what the problem is, the quicker we can fix it.”

Achieving Near-Perfect Production Through Data Analysis

Modern American factories face intense pressure to produce flawless products efficiently to remain competitive against imported goods. Consequently, manufacturers are heavily adopting advanced technology and AI to enhance their capabilities. GE Appliances’ foundational goal has always been to minimize waste, equipment downtime, and scrapped materials, ensuring every appliance is defect-free when it reaches the consumer.

With AI providing advanced analytical tools for troubleshooting, achieving near-perfection seems increasingly attainable. Gabbert stated that the company’s goal is high standards, noting, “We’re not shooting for 97. We want to run 100 every day,” referring to a crucial manufacturing performance metric.

The company’s vice president of manufacturing, Bill Good, estimates that for every percentage point of improvement achieved through these methods, GE Appliances saves between $1.5 million and $2 million annually. By utilizing AI’s analytical capacity to pinpoint and resolve issues, the company feels much closer to eliminating errors entirely.

Real-Time Oversight and Predictive Capabilities

GE Appliances has been collecting data from its cameras and sensors for over a decade. This continuous flow of data, which generates millions of records daily, is managed through the company’s data platform, Brilliant Factory. This platform gives company headquarters in Louisville, Kentucky, a real-time view of the performance of all nine major appliance plants, down to individual workstations.

This centralized data access allows Good to monitor machine status, track the number and reasons for appliances heading to repair, and calculate the cost of scrap parts. Good explained that unlike older methods of simply calling a plant manager to ask, “How are you running today?”, he can now call and ask, “Why are you running so poorly?”

Beyond visualization, the ability for AI to analyze data and pinpoint underlying problems has been transformative. Plant managers now begin their shifts with AI-generated reports detailing not only potential issues but also actionable solutions. For instance, the AI can flag if a motor is overheating, which signals a potential failure. This allows the plant to schedule necessary repairs, thereby avoiding costly, unexpected breakdowns. Good highlighted the critical nature of time, stating, “Halting just one assembly line can cost the company between $300 and $500 per minute.”

AI’s Role in U.S. Job Retention and Flexibility

Good also noted that AI has narrowed the knowledge gap between seasoned industry experts and newer employees. Regarding the technology’s impact on human labor, he stated, “It can outthink me,” despite having nearly 40 years in the manufacturing sector.

While the technology is advanced, Good remains optimistic about human labor, asserting that, “At least in the foreseeable future, I don’t see AI replacing large populations of humans.” He believes that AI is fundamentally enabling the company to manufacture goods in the United States. The improved efficiency allows GE Appliances to better compete against overseas factories that operate with lower wage structures.

The company has adapted its workforce by using AI to optimize staffing levels. If a specific area requires fewer workers, employees are reassigned to different tasks. Furthermore, the company uses AI to forecast market demand, enabling quick, last-minute adjustments to the products manufactured each week. Good concluded that these methods are essential for the company’s continued success, noting, “You have to be faster, better, more flexible. That’s the only thing that neutralizes the threat.”
